A forward converter transfers energy from input to output through a transformer during the switch-on period, unlike a flyback converter, which stores energy in the transformer core gap. A forward converter calculator takes input voltage, output voltage, load current, switching frequency, and efficiency, and returns the transformer turns ratio, operating duty cycle, minimum output inductance, minimum output capacitance, and switch voltage stress. Two reset methods are supported: equal reset winding, with a configurable turns ratio, and RCD clamp, with a configurable clamp voltage.
Input voltage is the DC bus voltage feeding the primary winding. Output voltage is the regulated DC output after the LC filter. Output current sets the full-load current the converter must deliver. Switching frequency trades off component size against loss: higher frequencies reduce inductor and capacitor size but increase switching losses. Estimated efficiency, typically 80% to 90% as a starting estimate for most designs, is used to compute required input power from output power. Inductor current ripple, set as a percentage of output current, is standard practice at 20% to 40%. Output voltage ripple, set in millivolts, is the target that determines minimum output capacitance.
Equal reset winding uses an auxiliary transformer winding to reset the core flux; RCD clamp uses a resistor-capacitor-diode snubber to limit switch voltage during the reset interval. With equal reset winding, a reset winding turns ratio (Nr/Np) of 1 limits the maximum duty cycle to 50%, while ratios below 1 allow higher duty cycles at the cost of increased switch voltage stress. With RCD clamp, the clamp voltage determines both the maximum duty cycle and the switch voltage stress. The choice between the two methods is a tradeoff between component count and efficiency: equal reset winding adds a winding but avoids the resistive loss of a clamp, while RCD clamp is simpler to wind but dissipates energy in the clamp resistor on every switching cycle.
- Numeric fields accept decimals, fractions, and mixed numbers such as 5 1/16 or 1-3/8.
- Results compute on a 500-millisecond auto-debounce after input changes, with a manual calculate action available; reset restores defaults and clears saved state.
- Settings adjusts decimal places and can enable a step-by-step derivation view.
Forward converters occupy a wide design space from low-voltage point-of-load regulators to medium-power isolated offline supplies. The scenarios below illustrate practical applications and design workflows.
- Telecom Power: a 48 V to 3.3 V isolated point-of-load converter for a rack-mounted telecom rectifier, at a 15 A load and 200 kHz switching frequency, derives the transformer turns ratio and minimum inductance for the design.
- Industrial Control: sizing the output inductor and capacitor for a 24 V to 12 V forward converter powering a PLC backplane at 5 A balances inductor volume against capacitor count as the inductor ripple percentage is adjusted.
- Offline AC-DC Supply: a 370 V rectified bus, typical of universal input after PFC, targeting 12 V at 10 A output, compares switch voltage stress between equal reset winding and RCD clamp methods to select the lower-cost approach.
- LED Driver Design: a 48 V bus stepped down to a 36 V constant-current LED string driver returns the transformer turns ratio and duty cycle, checked against the maximum duty cycle to maintain flux reset margin.
- Prototype Validation: measured input voltage, output voltage, and load current from a bench prototype cross-check the predicted duty cycle and inductor ripple against oscilloscope readings.
- Component Selection: peak switch current and voltage stress determine what voltage and current rating a MOSFET needs.
- Education: the step-by-step derivation shows how turns ratio, duty cycle, inductance, and capacitance relate within a forward converter topology.
